@Cale Glad to see you back!! most machines can handle any thickness if you dont run the thick thread in the bobbin. No reason in to run any higher than 92 in the bobbin.

Yeah the way those varying thickness inserts are will be a pain in the ass to replicate. Id say 25 - 30 hours at least. You going to spend a lot of time doing test panels to make sure it looks right. Be sure to order extra fabric.
What are you gluing the fabric to? If its just to back the fabric with foam before sewing I always use cheep spray can glue. Thin woven fabric like that the contact cement will bleed through very easily. You need to get the spray pattern as fine as possible. What gun are you using? How far away are ...
Looks to me like you cover is not tight enough. You'll need to adjust your patterns. Did you back your pieces with foam?
1- I would use ABS or PVC board. Especially if you are worried about water. 2- Personally I would ditch the metal edge with teeth and just staple the fabric to the abs board with 5/32" staples. I would also ditch the nails and use avueco 808 clips to attach your panels to the door. https://www....
The left side is shaved on mine. Probably doesn't matter what side though.
There should be no reason that the tack strip is visible when finished. I think maybe your plywood is standing a little tall past the channel it fits in. I would shave it down flush.

I have never really had any luck with binding attachments. I always sew binding manually with out a binder.

Ok cool, I under stand now. I'm not an super expert on furniture, however I'm thinking stapling 2" Velcro to the panels and attaching them together that way would probably be a good option.

No I dont ever steam fabric before sewing unless it has a crease from sitting around folded up for a long time. You want to use the steam when you are installing the cover to the seat. It will get everything to relax and allow you to pull the cover tighter. That's what will help with the wrinkles. A...
