I would do a test on pvc and see if it warps in the hot sun. This is something I have been meaning to test for a while but havent. Other wise your best options in my opinion would be 1/8" plywood or aluminum sheet.

A lot of times those tabs break off and i usually ending up figuring out some other way of attaching it. That cardboard is called Card Board Tack Strip. https://www.albrightssupply.com/tack-strips-tacks personally Id probably glue two sheets of chip board together and then cut out the strips needed....

@Ron Henningsen The forum doesn't have the capacity to store and upload videos. Best way would be to load the video to YouTube and then post the link here.

They used all kinds of crazy attachment methods on older cars. Not sure what those are called. Personally I would get rid of them and use some modern clips.

That looks like a nightmare. I hope your charging extra for all that. I would dispose of all the fabric right away and fumigate every inch of that car multiple times. You dont want those things finding their way in to your house and reeking havoc in you home.

I second SEM fabric paints as well. They work very well. Honestly sounds like more work than just replacing everything. Is there a reason he wants to keep the bolsters and only replace the insert?

Not sure what that black material is.
For fabric you can use any material you like. Its doubtful that you would be able to find an exact match.
