Re-upholstering a leather chair in 2-way stretch vinyl. Am making patterns from old pieces. Should I iron/flatten the old segments and use their pattern or cut back to the sew line and then add my own consistent seam allowance? Keeping the old foam.

No do not iron the patterns

OK no iron- but should I cut my new material/pattern at the edge of the old piece? Or cut the old piece back to the sew line then make a pattern with seam allowance from that? I'm thinking the old material may not have consistent seam allowance to the edge of the material and if I sew standard 1/2" from edge of material it may throw the size/shape off. But if I cut back to the sew line and add my own allowance, I may lose witness marks etc for lineup

If I and doing a car seat pattern I mark all lineup marks first. Next I cut the pattern on the sew line. Next I mark around the pattern on the back side of the new material. Next I add the seam allowance and cut on that line. Right way or wrong way, beats me, but that is the way I do it.

Big Rig - curious why you say not to iron the old material to make a pattern. I could see that if it stretched ironing it might cause some problems. Just trying to learn a thing or two -
